This paper details the design, analysis, and empirical testing of the "350k Tool," a next-generation hydraulic tensioning device engineered to achieve a maximum bolt load capacity of 350 kips (approximately 1,557 kN). As industrial infrastructure projects increasingly demand higher structural integrity for critical flanged connections, existing standard tooling has become a limiting factor in maintenance efficiency. The 350k Tool addresses these limitations through a compact, high-strength alloy design and an innovative sealing mechanism. This study presents the finite element analysis (FEA) of the tool’s structural integrity, discusses the material selection process for high-cycle fatigue resistance, and validates the theoretical model through full-scale hydrostatic and load-cycle testing. Results indicate that the 350k Tool operates within a safety factor of 2.5 at maximum working pressure and reduces required clearance envelopes by 18% compared to current market equivalents.
